So I found a brawlex pack, nebulons to be precise. Got it extracted, put on my sdhc all according to his instructions in the txt.
Only thing is, it does not launch. I use a NTSC backup from my HDD (usually play via USB loader gx) and have been playing project m without issues.
I have a softmodded Wii and as I said I can launch project m without issue by just launching brawl from USB loader.
I tried launching brawlex from both USB loader and the homebrew launcher, but it does not work.
According to the txt that comes with this pack, it's as easy as unpack to SD card and launch the game.
Anyone have any ideas?

Just to clarify, is the game crashing when starting Brawl with Nebulon's pack or is it simply ignoring Nebulon's pack?

It returns me to Wii menu. Sorry for not mentioning that before. As Usb launcher gx has been updated since nebulons 3.7 release, I even tried putting the latest version of it in the same card, but it still gives the same result. I put the exact steps follwed in spoiler. I use a 8GB card, so it's just the last part that applies. Defintive Version quick n dirty faq. In the DL Link you'll see SDHCX as well as GCTs labeled 2GB and 4GB. So what does this all mean? For 2GB users: Step 1. Download the SDHCX. Go into folder Private, then Wii, then App. You'll see RSBE, RSB2, and RSB3. Delete RSB2 and RSB3. Then go backtrack back to SDHCX (with all of the folders for codes, private, projectm, etc) and copy all of this into your SD card. Step 2. Then download the 2GB GCT and rename it to "RSBE01". Replace the RSBE01 file in the codes folder of the SD card. You should be good to go after that  For 4GB users: Step 1. Download the SDHCX. Go into folder Private, then Wii, then App. You'll see RSBE, RSB2, and RSB3. Delete RSB3. Then go backtrack back to SDHCX (with all of the folders for codes, private, projectm, etc) and copy all of this into your SD card. Step 2. Then download the 4GB GCT and rename it to "RSBE01". Replace the RSBE01 file in the codes folder of the SD card. And you should be good to go  For 8GB users: Step 1. Download SDHCX. Put the files into your SD card. Done. I appologize, I was going to break up the pack into 3 parts, and I did have just an RSB2 and RSB3 folder in there, but when I uploaded the rest I accidentally uploaded the entire pack and not just the part I was going to upload to make it smaller... so here we are. Again, sorry.

That is unusual. Can you post screenshots of the root of your SD card and /codes folder? Also, is Brawl's hooktype set to AXNextFrame (In the "settings" option when you click on Brawl's channel/disc in USB Loader GX. There should be a "start" option next to "settings")?

Folder layout looks correct. I took pieces from Nebulon's pack so I didn't use it as downloaded but my next guess is that one of those .gct files will match your setup. RSBE01.gct is the only .gct that is read so the others are most likey for different setups.
Make a copy of your codes folder somewhere in case something goes wrong while doing this. Try renaming one of the other .gct files to RSBE01.gct and see what happens when it's loaded. Do this for all .gct files and see if the results differ.

I should also mention, Nebulon's pack is set up for a NTSC-U (primarily USA) version of Brawl. Brawlex is not compatible with other regions (as far as I know)

Well none of the gct's worked. My sd card is a Verbatim card and works with everything else, but not brawlex.
Perhaps the pack is bad?
Is there another extract and run pack around with loads of characters? That's really the only reason I want it, because I want more chars to choose from.

I know that pack does have some issues with certain characters but if it wasn't starting up a lot more people would likely be posting about it. Next idea, try backing up then replacing these 3 files with the ones in this download (config.dat and gameconfig.txt go in the root of the SD card, RSBE01.gct goes in /codes): http://www.mediafire.com/download/84qowtcc954b4bd/Neb+Test.rarIf that doesn't work you can restore the backed up files from Nebulon's pack. Further testing will become more complicated. It is possible that the problem may actually be on your Wii with Ocarina codes. Are you able to use Ocarina codes with any other game (loading Project M through P:M loader doesn't count since a different hooktype is initially used)? Alternatively, you could try loading this Brawlex pack https://www.youtube.com/watch?v=49MYbK7hlT0 onto your SD card. It's configured to work with a non-SDHC card so that would be best to use with this pack. You can make it SDHC compatible if you add this code to the .gct http://forums.kc-mm.com/index.php?topic=65342.0
